Case Study · Automotive Tier 1

20% less maintenance downtime at a Tier 1 automotive plant.

A PM program matched to real failure modes, planning that put wrench time ahead of firefighting, and a maintenance team led like a production asset.

Result: a 20% reduction in maintenance-driven downtime at a Tier 1 automotive manufacturing plant, from the principal's career in plant maintenance leadership. Plant name and details are withheld.

The environment

Automotive Tier 1 suppliers run to their customers' schedules. Takt time is set by the customer, and an unplanned stop on a constraint asset can put a shipment — and the customer's own line — at risk. In that environment, maintenance is not a support function. It is part of the production system.

The method

The improvement came from three disciplines applied together:

  1. A PM program matched to actual failure modes. Preventive maintenance aligned to how the assets actually fail, rather than to vendor defaults.
  2. Planning and scheduling that put wrench time ahead of firefighting. Planned work as the plan, with reactive work treated as the exception.
  3. A maintenance team led like the production asset it is. Clear expectations and daily accountability for the department's performance.

How this shapes ProjectMAINT engagements

None of the three is exotic. The difficulty is applying them together and building them into the system — the PM content, the planning process, the CMMS, and the leadership routine — rather than into one person's effort. That is the standard every ProjectMAINT reliability engagement is designed to: a program disciplined enough to keep running after the engagement ends.

What this means for your plant

Every plant's numbers are different, but the questions are the same: Does the PM program match how your critical assets actually fail? How much of the crew's week is planned? Is maintenance led with the same rigor as production? A maintenance and reliability assessment answers those questions and ranks the fixes by their expected downtime, labor, and cost impact.
